bike is a 1986 klr250-  I rejetted the bike on Wednesday night and since the neighbors dont exactly enjoy the bike revving  in the garage at 11pm, I waited till Thursday to see how it runs..When I got a chance on Thursday to get it going, it started on maybe the 15ish kick- that is awesome for my bike, usually nothing short of a clutch start after pushing the bike down a hill gets it going. So it was running for maybe 10 minutes, just wanted to get it warmed up and see how it ran- Everything went good, so I shut it off till today. I tried kicking it on and it wasnt happening..so went to clutch start it and realized my clutch wouldnt engage, fearing the worst, I check it on the motor and it was free there.   Looked above the exh pipe and it was pretty melted there.  Im guessing the rejet made the bike run lean/hot and melted it while it was idling.  Im going to try a heat gun and heat it back up and keep working the clutch cable till its free, if that doesnt work, try the same thing except with the bike running. Id be out there right now, except Im babysitting.  banghead

This ever happen to anyone else? It doesnt seem like the cable is very close to the pipe, but I guess anything is possible with the klr.

Before you start it again, pull the plug and check the color. If its too lean, the plug will be very light or white. That may be the source of your heat and your hard-start.
As for the cable, you are looking at buying another, and making sure it isn't near the pipe. Tie it off.

As it is getting hard to start, it would be preferable to (if you havent already) check and adjust the valves. If this isnt done you may destroy your engine!
