Well I painted the gas tank with clear Plastic Kote paint on the fuel tank as each time I filled it up I would get a drop or two on the tank and after a while my bike looked like it had acne. Plastic Kote was the only paint I found that was resistant to fuel and rated to 500 degrees.  I also read that it helps to bake the paint on the tank. Well I was going to paint it and cure it in a large box with a window over the top, like a mini green house. Well the box was too small so I covered the front seat of my truck and set the freshly painted tank on the front seat with the windows up and the heater running,Denver was about 95 degrees that day and with the heater running for about 15 minutes I was well over 180 degrees in the cab. I shut the engine off and used the sun to keep up the heat. I opened the cab in about 3 hrs and I couldn't touch the tank it was so hot. If a match was lite I would have got my Darwin award. . Now the tank was done and it changed the OD color a bit so I spent the next 3 nights redoing the paint and airing out the truck. The results are posted several post above this one. Not sure if I like it or not,guess I better like it as its too much work to change back.

Holy smokes Brent, that's friggin' awesome!!! I love the way that the paint scheme looks. The whole labeling and bags are perfect. And the rifle is a perfect match. Great job!

Removed the inner tweety baffle and added a tail piece.  
1-1/4" hole saw.  Got a piece of exhaust tubing that lined up nice and stuck it on.  
Sounds different, better, more hollow popping sound.  Only a little louder, but at least doesn't sound like a wood splitter or lawnmower anymore.

Rode a chunk of the central Trans-Minnesota-Adventure-Trail with a buddy (who's on a Ural).

Rode maybe 20 or 30 miles of gravel altogether, and I got it into fifth gear on gravel in order to keep up (been too chicken to do that before). Now the chain definitely needs a clean and lube, which is what I'll be doing to my KLR this evening.

Did the doo yesterday, working on the subframe fix now, Thermobob tomorrow.  Pretty soon ready for some serious back-country'ing.

Sunday-- finished it all.  Great fixes, great directions, many many thanks to everyone who's shared all the great info.

Replaced the clutch lever due to having bent the original after dropping it off-road in East Dorsett, Vermont while on a day trip up there from Chicopee, MA. The ball of the lever must have hit a rock just right when the KLR went down on it's side on a steep uphill section as the lever was bent into a complete "C" shape but did not snap. Also the plastic branch hand guard did not crack either, but the Bell coffee cup holder I had wire-tied to the handle bar crossbar broke (there was a large McDonald's mocha frappe in it at the time). I also wire-tied another Bell auto window coffee cup holder to the handle bar cross bar. I have previously dropped my 2011 KLR on October Mountain in Lee, MA and Elm Mountain in Blandford, MA. Luckily I have not damaged the radiator or caused any other major damage. I do have a small crack in the right side fairing, and a lot of scratches and scrape marks on the other plastics. Turn signals and mirrors have remained intact. Kudos to the KLR being able to survive off-road drops without major damage so far, but I do plan on getting crash bars when I can afford it. As for myself, I have luckily had only scratches and bruises on my 53 year old body.[/size]

Fixed a knock.  Bought a used '09, it knocked at low rpm's and throttle, as when you're starting from a stop.  Sounded like a *mechanical* knock.  Up to about 2,000 rpm.

Anyway, I was working on setting the (abused) bike right, did the 22-cent mod with one washer amongst a bunch of other stuff.  Still knocked. though I didn't expect to have done anything to have fixed it. It was still a mystery.

Did the subframe fix, pulled the carb and put in another $0.11 washer and that fixed the knock! 

Riding at 5,000-7,000 ft., idle mixture screw at about 2 1/4 out, premium fuel.  I'll contact the PO, see if he changed any jets. 

At this altitude, I don't think it should have had a fuel-related knock, even without any 22-cent mod.

Rode mine to work today and turned over 53000 miles!!  clap I'm cruizin' Yesterday I rode it around and worked check points at the local enduro. KLR is a great bike!! super

Chopped that silly rear mud fender off.  Cut it just below the license plate mount (with a fine finish blade on my jig saw).  Rounded it off nice and sanded smooth, mounted plate up high under the rear fender and that's that!  Don't think I need to worry about folding it all up now...
Received my ThermoBob but am waiting for more parts before I take the bike all apart to do that, but that will be a very nice upgrade...
Also expecting ammo box cans and SU racks in a couple days.  Then it will be sand sand paint paint.  Will post some images when I get her all ready for a ride.

Riding home yesterday knowing that fuel was close. At 6 mile road...I live at 2 mile road...chug, chug...reach down to switch to reserve.  Pooop...already there. Forgot to switch back last fill up. Made the shoulder and leaned the beasty hard to the left and got the gas I needed to make it to 4 mile road. First time I needed that "reserve" reserve! Topped 'er off with 5.50 gallons! AND now I know...53.36 mpg! Ticked off 293.48 miles to end of reserve. Non-ethanol juice!

Started getting my ammo cans fitted.  Wow, they're big.  Wow, they're kinda heavy...but they are big.  Did I mention they are sort of ugly too?  But they are big! 
Just loosely fitting now, just got 'em.  Already took 2 lbs off them and probably get a couple more off before final fit and paint (next week).  Gotta get ThermoBob in there first and then work my way back. 
Probably paint dark gray or flat black.  Not sure yet.  Rust Primer first anyway...

Bad Night Last Night  Sad I knocked over my KLR in the garage and busted the fairing!  Waaaaa! After a short rant, I started dismantling the fairing to see how bad the damage was. The right fairing side panel has a crack in it and the center (Flat Black) Fairing piece took most of the hit. Luckily, the head light was not busted  Yeehaa!

    I think I can fix the Right panel, but I will definitely have to buy the center piece. Checked out OEM and its $119, which isn't as bad as I thought it would be.  Happy! I always knew I would eventually bust this fairing, just thought it would be in the woods. thinking...

Oh bummer!  Know you really like your KLR.  Haven't had mine fall over yet, but it sounds like from reading a lot of forums that a lot of bikes fall over in the garage.
Has a lot to do with the poor kickstand design I think.  I'm going to modify mine a little so it goes farther forward when it's down, and do what ever I need to as far as length once I get my bike height decided on.  Also going to work on the foot a little, either change, but if I use stock foot I am gonna grind it flat on the bottom side and bend up a little.
